Started another project last night.

I have decided to fabricate a new surge tank for our Monaco Dynasty coach. The plastic surge tanks on the late 90’s through mid-2000’s are plastic and have quite a high failure rate. I feel mine is living on borrowed time being 15 years old and has 116k on clock.

Although Monaco Coach has been bought and sold a few times now since around 2009, they continue to have pretty good support for their coaches. They are now owned by REV Specialty Vehicles, who also owns Fleetwood and American Coach in addition to the Monaco line.

There actually is a replacement surge tank available through Monaco as well as a company called Veurinks that is an RV dealership in Michigan that supports the Monaco line in addition to many others. This new surge tank is a nylon tank vs. the original plastic and has been reported to be a very nice bolt in reproduction of the original.

Not able to leave well enough alone nor have something like everyone else I opted to fabricate one from some 3003 aluminum sheet that I had left over from a previous project. Another thing that I don’t like about the original surge tank is the long rod style low coolant level sensor. This is no longer available and is the rubber grommet style and I would prefer to have a NPT style threaded level sensor.

I purchased an aluminum radiator filler neck, a 5” long sight glass and did some research to locate a 1/4” NPT thread in style of coolant level sensor and pigtail to graph into my wiring harness.

Purchased aluminum filler neck, 5” sight glass with threaded bungs & banjo fittings and a piece of 1” diameter 6061 in which to machine a few 1/4” NPT bungs for the sensor and bypass hose connections. I also would like to add another feature that the original tank did not have, a drain plug. I will use the aluminum stock to machine a 1/2” NPT bung for a drain plug.

Probably unnecessary but I decided to make a pair of baffles to weld inside the tank as well.

Due to getting out of work late last night I didn’t get much done on my surge tank.

Cut the top & bottom pieces.

One thing worth mentioning is that when you bend up a piece of sheet you get a little raised nub at the corner. Take a file and knock these small nubs down flat and even with the edges.

By all means not my best welds but they’ll have to do. I haven’t welded aluminum for well over a year so I guess I need some more practice.

nice welds, would defiantly like to sit in on a project for to gain some knowledge welding aluminum,

i always think i am not prepping the metal, or its just me.....

I'm going to more than double the size of my argon bottle when I trade it in so I need a new TIG cart.

a few design tweeks
adjust a couple of dimensions and split the drawer, consumables on top, cables on bottom.

I had Carl cut up the plates and picked them up today. Thanks Carl
Drawer parts on the left, bottom plates middle, top plates on the right.
The wheels and drawer slides I picked up at Lowes.
Once it's done, I'll probably do a build thread and make the drawings available (free version of Sketchup)

I had a couple of hours to be able to spend in the shop Saturday afternoon so I continued work on my coolant surge tank.

Started by machining the bungs needed for the tank.

I ground a HSS tool to put a radius on the end of the bungs.

Machined a step then parted off.

Three 1/4” NPT bungs for fittings and a 1/2” NPT bung for a drain plug on the bottom of the tank completed.

I also machined a step into the filler neck.

I chucked up a piece of 1.5” diameter tube in which to machine the make up fitting for the bottom of the tank.

I ground a concave shape into another HSS tool blank.

You all make me jealous of these awesome projects!

Side note, any of you aluminum welders able/willing to modify a radiator for me? I would like to move my upper outlet to the opposite side, for my new engine. Figure I have the radiator, and it will bolt right in, just need to give it a try before putting more coin into another radiator.

I took advantage of the Pic n Pull. 50% off days a couple weeks ago and picked up a complete Ford Explorer 8.8 rear axle for $62! Already have the Artec truss TJ swap kit in my hands. That's going to be fun!? Thinking about an Eaton Elocker. I've got a lunch box in the Dana 30, I've heard this is a good combo. Any feedback on the E – locker and has anybody done the 8.8 with the Artec kit?? I know somebody's going to tell me that I have to have an ARB, but I'm looking for selectable, affordable and simplistic for this project.

Built this axle stand after seeing something similar on a YouTube video or something like that. had a bunch of scraps and put it all together over a couple of weekends. It is adjustable and rolls around. It is stout too, I had a 14 bolt on it for a while. I find projects like this are a great way to practice/perfect my welding skills. You will also notice a clapped out D35 on the bottom of the rack, at least I think it's a D35. I picked this up at Six States down in Orem, they were happy to give it to me if I was willing to haul it off. I am going to use it for practicing welding axle tubes. IMG_0652.JPG
